    Wahoo, basically that big one towards the bottom (silver bolt on the end) is the one where we can replace cap and seals without taking the engine out!

    053 109 175 - lower cover - 11.16+VAT

    N 903 487 06 - crank pulley allen head bolt, M8x45 - 0.49+VAT x4

    027 115 033 - int shaft guide ring - 12.46+VAT
    N 903 535 01 - guide ring seal - 6.28+VAT
    068 103 085 E - int shaft seal - 16.21+VAT
    N 010 240 16 - guide ring bolt, M8x20 - 0.29+VAT x2
    N 012 241 10 - spring washer - 0.10+VAT x2

    yep, just undo big 'silver' bolt. take of pulley and then that will give you access to end cap/seal bolts

    sweet, all in situ with no engine out!

    will get my mechanic on to it, wander if that will sort it. Although it runs ok now with the casing spaced out...but I would really like to get it fixed if poss as I don't think its normal to have the belt running off like it is in the pics!

    bum, its started to happen again, the noise! Doh! Even with the cam belt cover spaced.....****!

    Not sure whether to spend the rest of the cash on changing this seal and cap? Do people really think this could make a different to how the belt comes round???

    I really am stumped after this, not really sure what else to even try. Its must odd.

    No one else on the internet has experienced it!!!

    I just checked an ABF I got in the shed with all the timing belt covers off. Your cam pulley does appear to fitted correctly. (they only go on one way due to the keyway design but checked anyway for you.
    I suspect it is down at the crank where the problem lies. As the belt rotates in a clockwise way and is being fed up towards the tensioner from the crank.
    Is there any wobble on the lower crank serpentine belt pulley when the engine is running? The keyways on the crank timing belt pulley can get damaged if not fitted correctly when a timing belt has been changed in the past.

    Thanks Danster for taking the time to check your engine too and confirming the top pulley is the right way round! We thought it was anyway!

    I think it is possibly at the bottom end that the fault lies. What do you think to replacing the cap and seal as mentioned in this thread????

    My mechanic is really at a loss to what else we could try...

    I would reckon taking the timing belt off and checking for any play on the intermediate shaft. End float and side to side. I would think it would be leaking oil past the seal if there was a serious problem though. Never heard of intermediate bearings failing catastrophically like that myself.
    Crank timing belt pulley is worth a look when in there too. Bit of a pain with the big bolt needing a fair old torquing up but what is hidden behind it may be the cause.

    Thanks for your thoughts Danster again.

    speaking to the mechanic again, he said its weird, as when cranking it is inline on the intermediate pulley.....inline on the crank pulley and then a you crank very slowly, it starts to come off between the TENSIONER and the UPPER PULLEY! That points to the tensioner being at fault but its been changed for another and a new belt so how could it be!

    This make him think, how could it be the intermediate/lower crank! :(

    Next option is to get a new lower cam belt cover and replace as it is quite bowed.

    This begs the question is the cam belt on 16v abfs always running a little off like mine.

    Could anyone take ANY pictures of their ABF from the top cover down for me at all? It would be incredibly helpful if they could!

    Yeah thanks Matt, yours does run about 1mm off, mine is perhaps about 1.5/2mm off.

    I think it could well be a characteristic of the engine and then that my bottom pulley cover is bowed causing the noise!

    Any more pics of cam belt on the ABF would be appreciated.

    Well we got to the bottom of the problem...

    lower cam belt cover was so bowed! That was it!

    After all that, changed it and the noise has stopped.

    I can confirm the cam belt does indeed run off the pulley slightly!

    was this problem just the lower cam belt cover after all? as i too have a similar noise predominately on tick over, as well as noisy lifters.
