Looking forward to the solution lol.
To be fair the original bits had turned into black jelly.
Looks like my pipe will only be temporary

Codan only make R10 (submersible hose) in 7.3mm id, so how about Gates 27097 ? It's 9.52m id and 15.5 od, and that Gates number is for a 1ft (305mm) length.

This is the best price I could find (£16.22)....https://www.ebay.co.uk/itm/293489257203?epid=1446209231&hash=item445552aaf3:g:cQAAAOSwf05eUi49

From Gates..."The Gates submersible fuel line hose is capable of handling petrol, alcohol-extended petrol or diesel fuel in fully-immersed, mobile, stationary and for marine applications. Approved for transportation of E-10, E-15, E-85, low sulfur diesel, Nº1 and Nº2 grades."

Still on test Petrol and pure ethanol on codan R9 just to see but 9.5mm is a good size for this so we need a submersible R10 9.5mm ideally.
Been in soak for 2 weeks so far.

Well I'm a bit confused with the results pure ethanol has less effect than the petrol. Long term R9 no good. The pure ethanol seams to be fine as if I had just put it in and the petrol if starting to damage the rubber.

Used the hose recommended above. Swine to fit to the larger connector. Had to file that to reduce external diameter. So it’s now on a has a very good fit. However: the whole thing seems to be spring loaded? Why? The assembly is prevented from moving up due to the size of the jubilee clip. Original had a strange clip. What’s it called and how do they fit? If I can get one I’ll use that as it’s smaller and will go up on the spring mech. Thanks

Oetiker 167 are single ear stainless clamps 7mm band width. You would need room to get in and crimp them with a VAG 1682 clone or similar described as heavy duty cv boot tool on ebay £20<. They're a bit sloppy, but can be shimmed out nicely with the black card from fire stick packaging.

I was thinking of an alternative to this in Mk3 tank/pump is perhaps under-volting the 1.25bar Mk3 pump used on 1.4 with a DC-DC Buck Step-down voltage convertor.

FD37258A-9984-44D8-973D-94806DDDF906.png I think this will do it. Tighten up then dremel off the excess screw thread. Much smaller

the pring loaded assemby ensures everything is a tight fit plus I guess may push tank down a tad to ensure inlet is at the lowest point? but yeah main function I'd assume is to make sure the pump doesnt flop about once installed

You definitely need submersible pipe, I've been there on both motorcycles and cars and seen it burst when under pressure inside the tank.

We always use Cohline pipe iirc.

I modified my Mk2 intank hanger to fit a Walbro 255 pump and fitted braided lines front to back but that was for an EFI converted 16v (no good for K-Jet).

As rubjonny says it's spring loaded to hit the bottom of the tank, mine ended up fully extended with no "give" and fitted back in fine.

I'm not sure I will ever use the remainder so rather it going in the bin, help a fellow Vdubber out [:D]

you don't need to go as far as Matt has. Just chop 24mm of the Gates 27097 and force it into the sender. Hole on sender is 12mm, outer diameter of gates 27097 is 15.5mm. Goes in with a bit of light force (Careful not to break sender). Pump then pushes in. It's tight enough but you can fit a 15-17mm clip for piece of mind. As the full thing is spring loaded and pushes on the bottom of the petrol tank, it should stay there without a clip. This way means no modifying of the sender unit. ;)

I have just done virtually the same on my 8v. The only difference being I used an offcut with a slit to bulk out the rubber hose and make it the same size as the hard plastic so I could hose clamp them both.
I agree that it is a lovely snug fit just with the hose pushed in the body and the pump into this.
    Works a treat

Are there 2 different types of sender units in Mk2 Golfs, or have me and Cressa got mk1 sender units?

Mine and Cressa's look similar (mine is dated '87), where as the image of the 'shiny metal thing' referenced as 'bellows' posted 3rd comment on page 1 of this thread looks different. I don't recall seeing that Shiny metal thing on my sender unit.
